Production Process
1. Raw Material Preparation
Material Selection:
Use polycarbonate (PC) granules with high light transmittance and good weather resistance, such as Bayer's Makrolon®.
Add a diffusing agent (such as silica, silicone microspheres, or acrylic microparticles) to achieve a light-scattering effect, typically at a ratio of 1%-5%.
Optional additives such as UV inhibitors and flame retardants may be added to enhance performance.
Drying:
PC granules are hygroscopic and require drying at 100-120°C for 4-6 hours to prevent hydrolysis, bubbles, or degradation during high-temperature processing.
2. Extrusion (Core Process)
Melt Extrusion:
The dried PC is mixed with additives and fed into a twin-screw extruder. The temperature is controlled in stages (e.g., 200°C in the feed section, 250°C in the melt section, and 280°C in the die section).
Screw speed and temperature must be precisely controlled to prevent material degradation and uneven distribution of the diffusing agent. Die Design:
A coat-hanger flat die (T-die) is used to ensure uniform melt flow.
The die lip gap is adjusted according to the sheet thickness (typically 0.2-1.0mm), and the surface is polished to a mirror finish to minimize flow marks.
Calendaring and Cooling:
The melt is flattened and shaped using a three-roll calender (80-100°C), with the roll speed synchronized with the extruder speed.
Step-by-step cooling (air cooling + water cooling) is used to prevent internal stress. After cooling, the sheet enters the haul-off machine.
3. Surface Treatment (Diffusion Structure Formation)
Microstructuring:
Embossed: Micron-scale concave and convex patterns (such as prisms and frosted grains) are applied to the sheet surface using embossing rollers.
Coating: A UV-curable resin containing diffusion particles is applied and cured by UV light to form a scattering layer.
Coextrusion: The diffusion layer and substrate layer are simultaneously compounded during extrusion to improve durability. Optical Testing:
Optical properties are tested using a haze meter and a light transmittance meter (typically haze 80%-90%, transmittance >70%).
4. Post-Processing and Quality Control
Cutting and Trimming:
Sheets are cut using a CNC cutting machine and the edges are deburred as needed.
Performance Testing:
Mechanical Properties: Impact resistance (e.g., a 1kg steel ball dropped from 1 meter) and flexural strength are tested.
Weather Resistance: UV resistance is evaluated using a QUV aging test.
Fire Rating: UL94 flame retardancy test (e.g., V-0).
Packaging:
The surface is covered with a protective film to prevent scratches and moisture-proof packaging.
